Following our high-performance sports court launch in Scarborough, Toroo Coatings is thrilled to unveil one of our most structurally ambitious commercial projects to date: a brand-new, premium PU (Polyurethane) indoor tennis court installation in Aurora, Ontario.


This project represents a major milestone for sports facility design in the Greater Toronto Area. Facing limited footprint availability, the facility owners decided on a bold architectural move: a vertical expansion, adding a newly constructed second-story court directly above the ground-floor court.


By executing this two-tier (double-decker) court layout, the facility successfully doubled its playing capacity, double its potential revenue, and maximized its commercial property ROI without increasing its real estate footprint.


However, engineering seamless, professional-grade PU sports floors across two completely different structural levels—one on a ground-floor concrete slab, and the other on an elevated wooden platform—presented a monumental technical challenge. One Project, Two Substrates: The Engineering Breakdown


The true difficulty of the Aurora project laid in the duality of the subfloor preparation. To ensure that both the ground-floor court and the newly constructed second-floor court behaved identically under athletes' feet, our crew had to master two entirely different substrate technologies simultaneously.


Level 1: The Ground Floor (Solid Concrete Base)


The lower court utilized a newly poured concrete slab. While stable, it required rigorous treatment to prevent subterranean climate issues:


  • Diamond Grinding & Profiling: We mechanically shot-blasted and diamond-ground the concrete surface to open its pores and remove surface laitance.


  • Moisture Mitigation Layer: Because Ontario's seasonal ground frost and high water tables can cause vapor transmission beneath concrete, we applied a heavy-duty moisture-vapor barrier primer to prevent future blistering or delamination of the PU coating.

Level 2: The Elevated Second Floor (Flexing Wooden Platform)


The upper court was built on a newly constructed steel-and-wood joist frame with a plywood subfloor. Unlike concrete, wood is highly porous, responds drastically to humidity shifts, and flexes vertically under athletic impacts. Applying a standard rigid coating here would result in immediate cracking and tearing along the wood panel seams.


  • Structural Stabilization: Our team secured and tightened every plywood panel to the underlying support frame to eliminate structural deflection (sagging) when players sprint and jump.


  • Elastic Joint Bridging: Every single seam and gap between the plywood sheets was routed, filled with a flexible polyurea compound, and bridged using high-tensile mesh reinforcement. This creates an isolated, unified canvas that neutralizes subfloor movement.


  • Advanced Timber Priming: We applied a premium, deeply penetrating timber-bonding epoxy primer designed to seal the wood fibers, blocking atmospheric humidity from beneath while providing an ultra-strong adhesion matrix for the subsequent PU sports layers.

Once both levels were structurally stabilized, the facility owners wanted a bold, luxury aesthetic to match their cutting-edge architecture. We executed an ultra-modern Dark Grey and Gold color scheme across both courts, creating a visually stunning unified theme.

  • Optimized Visual Clarity: Under intense indoor sports LED lighting, the neon yellow of a high-speed tennis ball stands out sharper against dark grey than any other color spectrum. This drastically improves reaction times and visual ball tracking for fast-paced training.


  • Anti-Glare Matte Topcoat: We finished the surface with a specialized matte sealant to eliminate distracting overhead reflections, ensuring an elite playing environment on both levels at any time of day.

Comprehensive Infrastructure: Integrated Chain-Link Fencing


A multi-level sports complex requires rigorous safety infrastructure. For this project, Toroo Coatings provided a complete, turn-key court solution. We didn't just pour the floors; we engineered the safety boundaries.


Our crew successfully integrated and anchored heavy-duty, commercial-grade Chain-Link Fencing for court separation and perimeter safety. On the elevated second floor, this fencing was structurally anchored directly into the perimeter support beams, ensuring absolute player safety and preventing stray, high-velocity tennis balls from causing interruptions or safety hazards near the upper-level edge.


By acting as a single-source contractor—handling complex multi-substrate preparation, dual-level PU installation, and structural fencing—we saved the client weeks of coordination delays and eliminated the headache of managing multiple trades.
